As for source, a lot of the 00s websites i went to are gone. I personally have talked with Hasbro reps at conventions about this too, but think about it logically. Molds wear out over time and shit happens as they age as well, including just breaking apart. They've had to go back and physically do shit to the molds to get them to have crisp detail (again).
These are steel molds, so it's not some rubber shit that you can just recast. IF you need to recast it, that's a brand new toy and all the costs associated with it. It's not like the old GI Joes were even done in 3d, so they just can't resend the file to create a new mold. Shit needs to be scanned, modified and all the tweaking that still requires a sculptor to do.
