Aren't all the patches so far embroidered? I'd personally go for 3" embroidered, no backing and make sure the edges are merrowed. That way all the patches are consistent across the board (except for /k/'s abomination). Although Splatcat's shield wasn't merrowed unfortunately but still looks really nice.
