I assume the moulds started to wear off so they've just switched to the less exploited square hilt mold and called it a day (not sur why do you call it bigger though, it seems to be the old katana cut down a bit on the crossguard...). It's not like it's a huge difference anyway, and eastern swords had many different crossguards varieties. They did a pretty awesome job with the print, it looks as close as you can get without making the figure seem unfitting for a Lego set to the real thing, I'm happy with it and I'll get two like I did with the fencers from s13.
