People digging their way out wasn't that big of an asspull in itself (and Cobra Commander seems to have expected it as he stationed guards around the mountain), except we were already told who made it and who didn't. Billy and Zartan were supposed to be the only survivors. The rest of them died to botulism from spoiled rations. The dead were identified and confirmed to be who they were.
So when Firefly returned that was after we had been basically told twice he was dead. It was as much a done deal as things can be in these capeshit comics.
According to himself, he dug himself out BEFORE the others did, somehow without anyone else in the wreck finding out.
He also wasn't just some random Arashikage mook like the red ninjas, he was a master. He absolutely clowned on both Storm Shadow and Snake-Eyes, the entire Ninja Force, Slice & Dice AND the Red Ninjas all on his own. He was basically an anime villain at that point. But you're right, before all this he was basically nothing. Just some guy who was good with explosives. He was a fan favorite, though, I presume because he was another guy wearing a mask.
