He was simply wide and very heavy (more plastic). He was also a bit taller. The total size of him meant more molds, and the amount of plastic was what added to his cost (I'm going to emphasize again, he is very heavy).
About Transformers, I don't mean the parts for others to fit into, I mean literally parts that have no bearing on transformation that were hollowed out solely to cut cost. You can search this up, it was very widely talked about for some time and a point of contention for some.
