As for the design process since I mainly do organic shapes I start with a few sketches (in a .slddrw or .sldprt) of the overall outline for a part and use the curves to help design the guide curves for making the Loft of an initial part. Loft is a godsend for musculature and fleshy bodies, but you have to tinker with it to get your cross-section sketches to have the right contours.
Since I’m fairly experienced dealing with Shapeways’ nylon and polyurethane materials I can more or less calculate the necessary thickness of walls for sockets, relief cuts, and diameters for pegs and ball-joints.
