How tough is the battle frontier? I’m considering an Emerald playthrough since I’ve never completed the battle frontier before. Is it possible to clear on a casual run or is EV training needed?

Yes.
It's overall difficult, but it has been figured out for years now. You can search online for teams that will maximize your chances of victory.
The worts part is training the mons and the Battle Factory.
The one in Gen 3 is just a pain in the ass. I would not even touch it unless you play sone romhack that makes things easier for you.

EV training isn't that bad.
1) Get the Amulet Coin
2) Farm the Rich trainers outside Petalburg Woods while you are farming berries throughout the week
3) Do enough encounters in the Safari Zone so the Energy Guru has his half-off sale by catching Natus that have Synchronize and good natures
4) Buy your vitamin items
5) Obtain the Macho Brace from the Winstrate house if you do not have it yet
6) Use your vitamin items for the Pokémon you want to train
7) EV train the rest of the stats (should be 152 EVs or 76 Pokémon that have 1 EV yield)
Simple. I can usually train one Pokémon a night with this method.

"Open Level" sets your opponent's level to whatever the highest level is on your team, or it sets it to 60 if your team is all 60 or lower.

The Battle Factory can be really painful. You get unlucky once and you're back on square one. Every other facility is manageable, though EV training and good IV are necessary if you're not a poketurboautist.

You should do some EV training, even though it's gen 3 it doesn't take that long.

A manipless speedrun route was created but a run was never done. It uses Slaking, Gyarados, and Swampert.

This and the locations to EV train each stat are pretty convenient.
It's Emerald. You can just clone items, like Rare Candies, Vitamins, TMs (btw OP, mindful of using non-infinite TMs before BF), to make all this more convenient.
You can also just inject or use RNG manipulation if not.

You will want very very high IVs in the most important stats of the mon at the least, probably you want perfect.
Definitely you need the right nature.
You can get by with a mon that doesn't have ALL perfect IVs. But, a special sweeper certainly needs perfect in Sp. Atk and Speed.
No matter what, expect to take some losses. RNG plays a role after all and the odds aren't in your favor. Still I do recommend it, I personally think it's the best single player challenge and payoff for raising a mon to max potential in the whole series.

Pick Mudkip and don't level it past 50. Worst part of Emerald's Battle Frontier is that you cannot delevel like in later gens. If you hit Lv 51 you need to go to 60 for Open Level. It's tedious to train up unless you plan your Frontier team early on. You can bring the Regis and Lati@s. Legendaries are banned. Metagross and Salamence work well if you have the patience. Know your shit for Factory and trade every time. 'mons don't get stronger for you unless you trade and you will need it.

BF AI is hacking even harder between absurd RNG and cteaming, on top of everyone having perfect IVs, natures and minmaxed EV spreads as if you were playing on a simulator.

My point still stands but I was thinking F for Factory not Frontier when I mentioned the trading thing. I can understand IV hacks to save time for the rest of the facilites but only if you are matching their IVs. If you give yourself perfect IVs that's lame, except for the Gold Symbol fights where IIRC the Brains have perfect IVs.

To each their own. I hated grinding my team up but winning felt more rewarding because I did. If I hack and/or use save states if I get bad RNG and lose my streak it isn't as rewarding for me. End of the day we don't get any actual rewards for it. Games should be fun.

If you gen you get to cherry pick exactly which mons you want to use, so I usually go for favorites or things I want to try over playing "optimal".

I'm thinking of doing a run of it using KittyPBoxx map randomizer. Just will disable the map randomizer function. Having FireRed and CrystalDust will let me have access to more pokemon and the pokemon I catch in any of the 3 games get boosted EXP if I train in a region they are not caught in as they are considered traded. Might make it a tri-region Nuzlocke too, which is actually easier than most Nuzlockes due to 3 regions worth of encounters but will be interesting to carry the Nuzlocke through the Frontier. ChaoticMeatball is already going to be doing a Battle Frontier Nuzlocke anyway so I can make it a little easier on myself because I am not that masochistic. He can have that one, the crazy bastard.

I just finished battling Mysterial and his legendary spam team, and even my genned team had so much difficulty. to be fair said team is all but competitively viable, but I wanted to win with mons I like such as Wigglytuff. Only had to give on Ditto because no Imposter in Gen4 sucks

I agree with you, but I was trying to make as many different mons as quick as possible (several boxes worth from OU down), so I didn't want to spend lots of time browing Bulbapedia learnsets and making judgement calls like usual, y'know? Doing it all legally would take ages. I kinda agree with what another anon told me in a different thread that having max IV's is a bit much because "it's not your Pokemon anymore", so because of that I might dupe every single mon I made and randomize each of their IV's to make them more "authentic"...
Only issue is that really fucks over the Hidden Power sets like HP Flying Gyarados and HP Ice Raikou that were putting in work. Bit of a dilemma.

Don't bother. Just breed for the nature + egg moves and item dupe any items you need. For your pokebros that you used to complete the game, item dupe the EV reducing berries, reset their EVs to 0, then train for the desired EVs. There is no shame in fair hacking if you want the IVs or hidden power that badly.

Nintendo REALLY should port the older titles with various bottle caps. Make them cost a shitload of BP and people will be grinding the Battle Frontier all day.

Which gen 4 game should I play if I want to train my pokemon legitimately as fast as possible? I know Platinum lets you plant more berries and use VS Seeker, but does HGSS have anything to compensate?

Luck ain't skill.
It took me about 30 attempts to beat the Tower because it kept putting me up against the exact teams needed to counter my team.

The amount of times my run was ended because they kept critting, proccing Quick Claw and/or successfully landing OHKO move is concerning. It's literally virtually imposdible.

The Frontier Brains themselves aren't that bad, except maybe Spenser.

I think HGSS has the first games in the series that allow your IVs to be manipulated by the power items during breeding. Also, the Johto Safari Zone always will give you a 1 perfect IV Pokémon
You also do not need perfect IVs in the gen 4 Battle Tower

I do remember seeing a video on YouTube about the Battle Tower and Factory in particular. It disseceted the Ai and the code and demonstrated differences between usual battle code. I'll see if I can find the video
